Challenge

High Volume, High Complexity, High Risk of Error

Migros Ostschweiz operates a massive distribution center with 120 doors, serving over 200 retail outlets. Automating loading verification was critical, but the sheer volume of 6,000 pallets daily, combined with up to 20 simultaneously active doors during peak hours, presented an immense challenge. The loading area was densely packed, resulting in around 1,000 “stray” tags per gate and up to 500 tags on each forklift load. Furthermore, the system needed to be bidirectional, accurately tracking movement direction to prevent false information. Introducing manual barcode scanning for such a volume was deemed intolerable due to the massive additional work it would entail. Reactive tracking led to false reorders and out-of-shelf situations in stores with short replenishment cycles, directly impacting delivery accuracy.

The RFID implementation transformed Migros’ loading verification process, ensuring exceptional delivery accuracy and on-time food deliveries for its vast network of retail outlets. The system provides real-time visibility into loading status and completely automated traceability for handling unit status and delivery verification, including change of ownership at the dock door. This eliminated the need for manual scanning of 6,000 pallets daily and resolved issues with false reorders and out-of-shelf situations, guaranteeing fresh products are always available.

Solution

Smart RFID Gates for Unparalleled Accuracy

Migros implemented a Turck Vilant Systems RFID gate solution featuring smart RFID readers and a lightweight overhead antenna design that avoids obstructing forklifts. The readers are equipped with Vilant Engine software, capable of monitoring, filtering, and precisely determining the movement direction of each handling unit. The system further extends to cameras registering the license plates of delivery vehicles.

The core of the solution involves:

  • RFID-Tagged RTIs: Migros retrofitted its 10 million returnable transport items (RTIs) with GS1 EPC GRAI UHF RFID labels, enabling automatic reading of these load carriers.
  • Automated Dock Door Verification: Shipments are automatically registered as they enter or exit the distribution center by passing through the RFID gates. These gates read RFID label information and transmit it in real-time to the central EPCIS repository via Vilant’s RFID server software. This ensures 100% accurate order fulfillment upon arrival, directly contributing to high delivery accuracy.
  • Centralized System Control: Vilant Device Manager Server and Vilant Visibility Manager Software were installed for central control and process monitoring. Vilant Visibility Manager acts as the status monitor for handling units and the integration platform to Migros’ central EPCIS.
  • High-Volume Data Processing: The central Vilant Server solution can handle around 6,500 RFID tag movements per second, with each independent gate operating in Dense Reader Mode at up to 700 tags per second. The entire daily RFID tag load can be processed in roughly one minute of server time.
