Tracking a Massive, Mobile RTI Pool

Recalo manages a vast pool of over 90,000 returnable transport items (RTIs), critical for its sustainable pooling business model. However, traditional logging methods lacked transparency, leading to significant expenses from lost or unreturned containers, costly safety stocks, and production downtime. The core challenge was the inability to efficiently track RTIs in bulk, a limitation that manual barcode identification could not overcome, hindering the optimization of their services and the ability to prevent costly supply chain disruptions like Just-in-Time line standstills.

The RFID implementation ensures that all 90,000+ units are precisely tracked throughout their entire cycle. This provides constant, real-time visibility, allowing Recalo to maintain optimal stock levels for customers and prevent costly disruptions. Critically, this real-time data also enables Recalo to forecast customer RTI demand, proactively managing stock and ensuring timely availability, especially during peak seasons. The result is a highly efficient, transparent, and sustainable RTI pooling service.

Solution

A Hybrid RTI Tracking System Comprising of Barcodes and RFID

Turck Vilant Systems developed a comprehensive hybrid RFID and barcode solution for Recalo. All RTIs were equipped with labels combining barcodes and UHF RFID tags, ensuring universal identification regardless of the technology used.

The system was designed for fully automatic shipping confirmation and tracking and it includes:

  • Hybrid Identification: Recalo implemented a hybrid solution, equipping its crates with labels combining both barcodes and RFID-UHF tags for clear and efficient identification.
  • Two-Way RFID Gates: RFID gates are strategically deployed at all loading bays and support the use for both inbound and outbound logistics making them a cost-efficient solution at the logistical hub, where forklift trucks drive stacks of boxes through for automatic identification. Up to 20 compactly stacked boxes are simultaneously recorded with one forklift load, with employees confirming correct capture directly at the gate.
  • Smart Loading Optimization: Users select the lorry type, and the system guides optimal stack heights. Required confirmation for under-packing ensures maximum truck utilization, minimizing CO2 emissions.
  • Integrated Data Management: RFID read points and barcode readers are operated via Turck Vilant Client middleware. The data is processed by the Turck Vilant Middleware, which provides fully automated loading control and seamless integration with Recalo’s ERP system.
  • Real-time Pool Control: Data is transferred to Recalo’s ERP system via interfaces, providing real-time visibility into RTI location within customer cycles. This enables optimal stock level management and proactive bottleneck alerts.
